Is there any chance you could put together a small test case for us to look at? Just the code you're using to play a sample & a couple of the samples that are failing - might be easier to figure out what's going wrong.

The .twl sections contain DSi specific code and all binaries are now hybrid. Chances are you're still using the very, very old method of flattening the elf to a binary & passing that to ndstool. I note that devkitARM_r50 contains a curious warning message about use of __sync_synchronize(). Do you know of any context that lead to that line to be present? That seems unlikely to be devkitPPC, we've used powerpc-eabi prefix for a very long time. You've possibly broken something trying to fix it, that error shouldn't be possible.

I had a look at building it myself but it needs a bit more work yet. The HBF dol itself runs in Dolphin anyway I'll try hw tomorrow.

I don't usually test with Dolphin much so I can't say if the behaviour has changed. The code works fine as is on hardware though.

It may be a matter of timing somewhere that we can mitigate but it's not really a bug if it doesn't happen on hardware.

The download module (inetc) we use for NSIS gets connection information from the IE settings so this is why downloading via IE works. It's not so much the downloading with IE but rather that IE gets set up for internet connection which allows the inetc plugin to work. Having a clearer error message ...
